🧱 Van Life Insulation Guide: Materials, Cost & Common Mistakes

Insulation is the unsexy foundation of every good van build. Get it wrong and you'll deal with condensation dripping on your face at 3am, mold growing behind your walls, and freezing nights no heater can fix. Get it right and your van stays cool in summer, warm in winter, and dry year-round. Here's everything you need to know. 🌑️

Why Insulation Matters More Than You Think

A bare metal van is essentially an oven in summer and a refrigerator in winter. Without insulation, your diesel heater works overtime burning fuel, your fan can't keep up with the heat, and condensation turns every surface into a slip-and-slide. Good insulation also reduces road noise significantly β€” a bonus most people don't expect.

Spray Foam (Closed-Cell)

⚠️ Cons: Messy, permanent (hard to remove), can warp thin panels if over-applied

Rigid Foam Board (XPS/Polyiso)

βœ… Pros: Cheap, easy to cut, good R-value, moisture resistant (XPS)

The Condensation Problem

This is the #1 thing new builders get wrong. When warm, moist air from your breathing, cooking, and living hits cold metal, water forms. That water gets trapped behind your wall panels and breeds mold. The solution depends on your material:

  • Closed-cell spray foam: Acts as its own vapor barrier β€” moisture can't pass through
  • Thinsulate/wool: Breathable, so moisture passes through and evaporates β€” but you need ventilation
  • Rigid foam board: Semi-permeable β€” seal all edges and joints with spray foam or tape

Regardless of material, always have ventilation. A roof fan running on low eliminates most condensation issues.

Common Mistakes to Avoid

❌ Using Reflectix as primary wall insulation

Why it's bad: It's a radiant barrier, not insulation. Without an air gap, it's basically tinfoil.

Fix: Use Reflectix on windows only. Use rigid foam or Thinsulate for walls.

❌ Skipping the vapor barrier

Why it's bad: Warm moist air hits cold metal β†’ condensation β†’ rust and mold behind your panels.

Fix: Closed-cell spray foam is its own vapor barrier. For other materials, add a vapor barrier on the warm side.

❌ Leaving thermal bridges

Why it's bad: Metal ribs and bolt holes conduct cold straight through your insulation.

Fix: Cover all exposed metal. Use thin foam tape on ribs before paneling.

❌ Over-insulating with spray foam

Why it's bad: Too much closed-cell foam can warp sheet metal panels and is impossible to remove.

Fix: Use 1–1.5 inches max. Fill remaining depth with Thinsulate or rigid board.

For most builds, we recommend a hybrid approach: rigid foam board (XPS) on the floor, closed-cell spray foam to fill irregular cavities and ribs, and Thinsulate for the walls and ceiling where you want breathability.
